6. Anthony Daniels – C-3PO
Everybody's favourite uptight droid, giving his own interpretation of the British stiff upper lip a long time ago in a galaxy far, far away, C-3PO is one of the most recognised robots in sci-fi.
To begin Daniels' costume woes, the droid's exterior was created from a full body plaster cast; a claustrophobic process required Daniels to breathe through straws stuck in his nostrils. The claustrophobia continued to the final product, which entailed Daniels to be screwed into the droid exterior.
Daniels experienced his first costume related injury on day one of filming when a broken shard of fibreglass from the suit cut his foot. Even without accidents, the costume presented problems. The rigid structure prevented Daniels from sitting down; during breaks he was propped up to allow the actor to get some (unconventional) rest.
In addition, environmental factors conspired to make Daniels' time on set even more hellish. A large portion of C-3PO's scenes in A New Hope were filmed in the Tunisian desert, which had temperatures of over 100 degrees.
Though few of us have experienced desert conditions in battle armour, it doesn't take much imagination to empathise with Daniels' toiling.
